The Slack Starts Down at the Floor

Watch a wide door land. If the slab falls away toward the apron, or the bottom seal has gone hard, or there is a bag of salt sitting in the corner of the bay, the door touches down on one side before the other. The opener has no idea. It carries on driving until it reaches its down limit, and through those last inches the cable on the low side has nothing pulling against it. It goes slack and lifts clear of the drum.

Next time the door goes up, that loose length winds back on wherever it happens to sit, often on top of itself. From there it is a short road to a cable riding off the drum entirely and a door hanging by one side. A down-force setting turned up too far hides all of it, because the opener will happily crush the door into the slab rather than stop and tell you something is wrong.

Two Drums on One Shaft

The drums at each end of the torsion bar have to take up cable at exactly the same rate. If one has crept along the shaft because a set screw backed off, or the two were never set to matching wind when the door went in, one side rises faster than the other and the door climbs at an angle. Track then carries loads it was never designed for, and the rollers begin to bind in the channel.

So a cable visit is not only cable. The drums are set true on the shaft with the set screws bedded properly, spring tension is corrected, bearings and bottom fixtures are inspected, and the new cable is seated in its first groove with the door on the floor. Then the door is balanced by hand before the opener is reconnected and its limits reset.

Where the Steel Gives Out, and What It Is Telling You

Galvanised aircraft cable fails strand by strand. One or two break, the rest take up the load, and the loose wires stand proud so the cable feels furry rather than smooth. It happens at the two places it works hardest: the loop over the bottom fixture, and the wrap where it crosses the drum. Close the door and look at both ends. Bright, tight and smooth is healthy. Rust-brown, flattened, kinked or fuzzy is not.

Cable trouble is usually a message about something else. A spring quietly losing tension leaves slack on every close. A snapped spring drops the door and throws both cables at once. A worn bottom fixture saws at the loop until it parts. Fitting fresh cable without dealing with whichever of those caused it simply resets the clock on the same failure.

No. That loop is cable that has already left its drum, and the next lift will wind it back on in the wrong place or pull it off completely. Stop using the opener, park outside, and get it booked. Caught at the loop stage it is usually cable and drums. Caught later it can mean bent track as well.

Can the cable that jumped simply be put back on the drum?

It looks like a five-minute job and it is not. The spring above the drum is still loaded, and that stored energy is what winds the cable on. Beyond the danger, a jumped cable has usually been crushed or kinked where it crossed itself, and the two sides have to be tensioned equally or the door will never sit square again.

The door slammed the last few inches and now it sits crooked in the opening.

That combination points squarely at a cable off its drum. The slam is the counterbalance losing its grip on one side, and the crooked sit is the door hanging from one cable instead of two. Leave it down and stop cycling it. Every extra trip drags the door further out of square and works on the track.

Do cables have a service life like springs do?

Not a cycle rating in the same way, but they age with use, moisture and salt off the roads, and the wear concentrates at the ends. Because they are cheap relative to the work of getting to them, they are often replaced alongside springs as a matter of course rather than left as the next thing to fail.
